01 / The Challenge

The T-Stud is a structural, thermally broken wall stud engineered to eliminate thermal bridging in building envelopes. While the core product design was validated, transitioning from manual lab prototypes to scalable, high-speed manufacturing required designing custom machinery from the ground up.

The primary challenge was engineering a continuous production line capable of precise multi-axis timber drilling, dowel insertion, polyisocyanurate foam core curing/pressing, and real-time structural QC validation—all within tight tolerances and aggressive cycle-time targets.

02 / Engineering & Execution

Multi-Axis Drilling & Dowel Gantry

Engineered custom pneumatic and servo-driven gantries to drill complex angled dowel pockets and insert structural connectors automatically at production speeds.

Custom Foam Press System

Designed specialized press fixturing to contain liquid foam during injection, reaction, hold, and cure of polyisocyanurate foam cores under high pressure without warping or displacing the outer framing members, while maintaining consistent fill and density every cycle.

QC & Structural Test Rig

Developed a custom destructive and non-destructive load-testing rig to continually evaluate shear strength and foam-to-wood bond integrity right on the shop floor.

03 / Impact & Results

  • Successfully scaled production throughput while producing studs for over 100 homes.
  • Maintained rigid structural tolerances and structural code compliance required for thermal envelope framing.
  • Established standardized automated workflows and quality control benchmarks for ongoing manufacturing scale-up, gantry still in production today.
